T-MAX split charge system/Electrics advice

Were the batteries isolated from each other as in not paralleled? Best way is both negatives disconnected.

Right got a new alternator from Simon, so thought I would stick it in before the rugby!!!
Problem is I am no auto mechanic, about to take a sledgehammer to car, for the life of me I can't get the old one out! Any tips? Already removed battery and battery box, moved the power steering top, which bolts need to be undone to lose the belts and get the bloody think out, help!!!!

When I had to swap my alternator (in a campsite) I took the wheel and bashplates off to get access from the side and below as well. I used a pry bar to get it out and back in again. Getting the new one in took much longer than getting the old one out because the lower mounting bracket was an extremely tight fit. If I were to do it again, I would grind/file the edge of the bracket down a bit to help guide it in - this should make sense if you've tried fitting one. Mine is a 90 though, so the 80 might be very different.
 
Final got the alternator out, went and bought the right tools for a start!! Thank god I didn't buy the 150 amp version and bracket kit for the states, don't think it would have gone in!!!! All the wires and leads really restrict the access to get it out! Noticed the 80 amp alternator Simon sent has a small terminal compared with the old one, is this a problem? Will try and put this one at the weekend!!!

So tried to put the new 80amp alternator in and it just wouldn't fit, probably 4mm out. Taking out the bracket bolt or the pivot just wouldn't work!!! Had to stick the old one back in! Think the existing alternator is 040 and the new was 070, checked with Simon before and he confirmed it was the correct replacement? Wonder if the fact that's it's s jap import makes a difference!!

You realise the bush on the alternator bracket moves in and out to compensate for bracket size variations right? Hence the 150 amp version slides straight in.

how much is the oem alternator? wouldn't it be cheaper getting new brushes and voltage regulator if the bearings are good?
 
Yes probably, but was looking for quick solution, which it wasn't. May look into get these now I know how to change the existing alternator.

The alternator should have a couple of lugs on the same side, this is what the alternator pivots on so you can adjust the belt, the other lug is to lock it in place. On the pivot lugs there is 9 times out of ten a bush on one of the lugs. This does not slide with ease, it is not meant to, it should be obvious if you have it as it is the only lug that will appear different. You need to get a pair of grips and if you find the alternator pivots appear to wide then use the grips to slide the bush inwards, as you tighten it will move back out towards the engine bracket and eventually tighten under the action of the nut/bolt.

Pics..... look at the lug furthest from the pulley, i.e. at the rear of the alt, see the bush with the split in it? It might not look like it moves but it does...have faith. if you do not have that lug and the alternator does not fit then you have the wrong alt, or very unlikely the wrong bracket.

Dave thanks for the pic's as you can see the bracket is different from the one you have shown. One end looks different but don't think I can move the end part to make it go on the engine block

Dave2000, just a thought. Are you thinking about the diesel 80?. The part No. on the new alternator the OP has purchased is the correct one for a petrol engined 80. Not 100% sure if they are mounted differently but the 2 variants do have different part No's. The exploded diagrams in the EPC aren't detailed enough to show any mounting differences. The generic pics of alternators in your post have the wrong pulleys to be for an 80 series. Like I said, just a thought.

The pictures I posted were just quick grabs from the net, unsure of origin but they demonstrated my point, in fact the one cmc has shown has the slider bush, it is poking out slightly from the rear and needs tapping in.

If there was no bush the slightest variation in the bracket dimensions mounted to the block would result in the cast mounts on the alternator cracking, or the brackets deforming, this is the norm for all alternators that have the single pivot bolt.
